End-to-end barcode workflows for order fulfillment — wave picking, batch picking, scan-to-verify packing, and shipping label generation.

Pick-Pack-Ship: Barcode Workflows for Order Fulfillment

The pick-pack-ship process is where barcode scanning delivers the greatest operational impact in warehousing. Every scan reduces errors, accelerates throughput, and creates the data trail needed for customer service and analytics.

Wave Picking with Barcodes

Wave picking groups orders into batches processed together:

  1. WMS generates a wave of orders based on carrier cutoff times
  2. Pick lists are created with optimal path routing
  3. Picker scans their badge barcode to log in
  4. Handheld displays first pick location
  5. Picker scans the location barcode to confirm arrival
  6. Scans the product barcode to verify the correct SKU
  7. Enters quantity and moves to next location
  8. Repeat until wave is complete

Batch Picking

For high-volume operations with many single-item orders:

  1. Picker carries a cart with multiple order containers
  2. Each container has a barcode label for the order
  3. Picker scans the product at each location
  4. Scans the destination container to assign the item to the correct order
  5. One pass through the warehouse fills multiple orders simultaneously

Zone Picking

Large warehouses divide into zones, each staffed by dedicated pickers:

  1. Order is split into zone-specific pick lists
  2. Each zone picker picks their portion
  3. Items converge at a consolidation point
  4. Consolidator scans all items to verify complete order assembly
  5. Order proceeds to packing

Scan-to-Verify Packing

At the packing station:

  1. Packer scans the order barcode
  2. Display shows expected contents
  3. Packer scans each item as it goes into the box
  4. System checks off items and alerts for any missing or extra items
  5. When all items are scanned, the packing slip and shipping label are printed
  6. Packer scans the shipping label to close the order

This scan-to-verify process catches picking errors before the package leaves the building.

Error Rates by Method

Picking Method Without Barcode Verification With Barcode Verification
Paper-based picking 1-3% error rate N/A
RF-directed picking 0.5-1% error rate 0.1-0.3%
Pick-to-light 0.2-0.5% error rate <0.1%
Voice-directed + scan 0.1-0.3% error rate <0.05%

Shipping Label Generation

After packing verification:

  1. WMS determines the optimal carrier and service level
  2. Generates carrier-compliant shipping label with tracking barcode
  3. Packer applies the label and scans to confirm
  4. WMS transmits shipment data to the carrier
  5. Tracking information is sent to the customer

KPI Tracking via Barcode Data

Every scan generates timestamps and user IDs that feed performance metrics:

KPI Calculation Target
Pick accuracy Correct picks / total picks >99.7%
Pick rate Items picked per hour Varies by method
Pack accuracy Correct shipments / total shipments >99.9%
Ship cutoff compliance Orders shipped on time >98%
